Abstract Scope Emirates Global Aluminum (EGA) executed a project to improve reliability of reduction pot cell doors. These doors are used for sealing the pots to prevent harmful gas emissions and improve pot efficiency. Improper door closing may lead into workplace injury due to potential metal splashes. There are 808 doors of same design installed in EGA potlines. Multiple and frequent door failures were observed due to hinges and door Cloth damages. Replacement of doors is a Laborious task which adds Ergonomic Hazards to Maintenance Crew. This paper discusses the design improvements in pots doors. The new designed door is a single plain with backside reinforcement ribs. It is also incorporated with flexible handles which are resistant to all Handling Impacts. The design also includes a catcher plate to prevent damages due to wind impacts. The Door Cloth was modified using higher grade flexible material with silicon coating.
