Abstract Scope The microstructural development in metal additive manufacturing (AM) can be very different from that in alloys processed by more conventional routes. For example, many builds contain fine inclusions/precipitates of metal borides, carbides, and nitrides, and these inert phases can have a profound effect on the overall build microstructure and mechanical behavior. In studies of such phases, it is important to distinguish between those from the powder feedstock and those that develop due to interactions with the build environment. In transmission electron microscopy (TEM) studies of inert phases in builds, interference from the surrounding metallic matrix can be avoided by using extraction replication to prepare TEM specimens. This approach is not usually applicable to powders due to their size and morphology. Here, we demonstrate that by electroplating Ni around the powder, electropolishing to obtain cross-sections, and then doing extraction replication, the character of inert phases in powders can be revealed clearly.
